How to tell whether an AI packaging concept can actually be made
A generated concept can be genuinely good and still be unmanufacturable. These are the six tests worth running before anyone commits budget, tooling or a launch date to it.
The structure test
Generated packs routinely show geometry no mould makes: a shoulder that could not be blown, a neck finish matching no standard closure, a label wrapping a compound curve with no distortion at all.
Name the container. Is it stock or custom? If it is stock, find the actual spec sheet and compare. If it is custom, establish who tools it, at what volume, and what that costs before anyone falls in love with it.
The flat test
AI generates in perspective, which means anything hidden around the curve has never been designed. The back of the pack usually does not exist.
Try to reconstruct the flat: the dieline, the label shape, the repeat. If you cannot lay it flat without inventing a third of it, you are holding a picture of a pack rather than a design for one.
The reproduction test
Logos are the tell. Generated marks are subtly inconsistent: asymmetric where they should be symmetric, stroke weight drifting across letterforms, a serif on one character and not the next. Generated lettering is not a typeface, so it cannot set a word it was not born with.
Set the product name in that look. Then set a second SKU name in it. If the second name cannot be made to match, the concept has no identity yet, only one image of one word.
The colour test
Renders show colours that only exist in light: fluorescing brights, backlit glows, metallic sheens that are a lighting effect rather than an ink or a foil.
Name a Pantone against the actual substrate, not against the screen. If nothing matches, the concept depends on an effect, and you now have a decision to make about which process delivers it and what it adds to the unit cost.
The embellishment test
Generated concepts stack foil, emboss, soft-touch and spot gloss on the same area without cost, because in a render none of them have tolerances.
Count the processes. Ask the printer what they can hold in register on this substrate, at this size, at this run length. Expect to lose one or two, and decide which ones carry the idea before the printer decides for you.
The compliance test
AI packs almost never carry the legal furniture: volume, ABV, allergens, barcode, country of origin, recycling marks, importer details, and the same again in a second language for export.
Place all of it, at real size, in the real positions. A surprising number of concepts do not survive this, and it is far better learned now than after tooling.
A failed test is not a wasted concept
A concept that fails several of these is still useful. It has told you what the brand wants to feel like, which is the hardest thing to get out of a written brief. What it has not done is any of the deciding. Every judgement that makes a pack manufacturable, which colour is a special, where the varnish holds back, what the minimum line weight can be, how the design adapts to the fourth SKU, is still waiting to be made by somebody.
The mistake is treating a generated image as a finished design and moving straight to artwork. The tolerances that govern foil, emboss and fine linework are negotiable at design stage and fixed by the time artwork starts, so the assessment has to happen first, while the concept can still change.
AI is very good at showing you what a pack could feel like. It has no idea what a pack has to survive.
